Hi Kaylah,
The "file too small" error is somewhat generic but it typically indicates a partially or incompletely created file. In this case the error is showing up when rex is trying to extract the ROI data from the functional volumes so I would check if the functional volumes defined for those new subjects seem to be correctly defined and seem to have the correct sizes (depending on your setup, typically rex will be trying to extract ROI data from the unsmoothed functional volumes -e.g. wau*.nii files-)
If you are not able to find the potentially-problematic files please send me your conn_*.mat file and I will take a look to see if I can identify the source of the problem there.
